How to Select Aluminum Profile Powder Coating

When selecting aluminum profile powder coating, we may face difficulties in determining which product is suitable. Based on our industry experience, we recommend focusing on the following aspects when selecting aluminum profile powder coating.
1. Select the Resin System According to the Service Environment
The resin system is fundamental to coating performance. Indoor and outdoor environments must be distinguished during selection.
Outdoor or high-weatherability applications (curtain walls, doors, windows, etc.): Pure polyester powder coating (such as a polyester/TGIC system) should be selected. It provides excellent resistance to ultraviolet radiation, allowing the coating to retain its color and gloss for a long time without easily chalking. For super-tall buildings or landmark structures, fluorocarbon powder coating may be considered. Its weather resistance can last more than 20 years, far exceeding that of ordinary polyester powder coatings.
Indoor applications or applications requiring high chemical resistance (industrial frames, cabinets, home appliances, etc.): Epoxy powder coating or epoxy-polyester hybrid powder coating should be prioritized. Epoxy systems perform particularly well in adhesion, chemical corrosion resistance, and hardness. However, they have poor weather resistance and will chalk after prolonged exposure to sunlight, so they must never be used outdoors.
2. Select the Weatherability Grade According to Environmental Severity
After determining the resin system, select the corresponding performance grade according to the specific corrosiveness of the environment. The architectural aluminum profile industry commonly refers to the AAMA (American Architectural Manufacturers Association) standards to distinguish performance grades.
AAMA 2603: Basic grade. Suitable for general indoor or mild outdoor environments. It provides basic color retention and protection, but its ability to retain gloss and color is limited under prolonged outdoor exposure.
AAMA 2604: Intermediate grade. Suitable for most conventional outdoor architectural applications, such as doors, windows, and general curtain walls. It provides good weather resistance and typically requires passing approximately five years of outdoor exposure testing in Florida.
AAMA 2605: Highest grade. Suitable for extreme environments, such as coastal areas, areas with intense ultraviolet radiation, and highly polluted industrial zones. It requires passing 10 years of outdoor exposure testing in Florida, with a gloss retention rate of more than 50%. For projects in coastal areas, particular attention should also be paid to the coating's salt spray resistance, which should be tested over a longer period, such as 2.000 hours.
3. Determine the Color, Gloss, and Texture
Appearance selection must meet both aesthetic requirements and actual production conditions.
Gloss level: High gloss (80–95 GU) creates a bright appearance but tends to reveal substrate defects. Matte finishes (10–30 GU) provide a more refined appearance and can conceal imperfections, but may be more prone to fingerprints.
Texture: Textures such as sand texture and hammer tone provide distinctive tactile effects and effectively conceal minor scratches and extrusion marks on aluminum profile surfaces.
Color confirmation: Never confirm color solely by looking at a screen or color chart. Always ask the supplier to provide a physical coated sample and compare it under standard lighting or in the actual installation environment to confirm the acceptable color difference range (such as ΔE ≤ 0.8).
4. Verify Production Feasibility and Pretreatment Requirements
The selected powder must match your production line conditions and the condition of the aluminum material.
Curing window: Confirm whether the powder's curing temperature and time (such as 180–200°C for 10–15 minutes) are within the operating capabilities of your curing oven. Insufficient curing will seriously affect coating performance.
Pretreatment compatibility: Powder coating cannot compensate for deficiencies in pretreatment. Appropriate pretreatment processes, such as chromating or chromium-free passivation, must be determined according to the condition of the aluminum material (oil contamination, oxide layers) and coating requirements to ensure adhesion.

Common Problems with Aluminum Profile Powder Coating and Their Solutions

The most common problems encountered when using aluminum profile powder coating are mainly reflected in the following aspects. Based on our industry experience, we propose targeted solutions to help effectively resolve the powder coating problems you encounter.
1. Poor Adhesion / Coating Peeling
Problem symptoms:
The coating does not bond firmly to the aluminum substrate. In mild cases, localized peeling occurs; in severe cases, the coating detaches in large sheets. Cross-cut adhesion tests or bending tests fail.
Possible causes:
Incomplete pretreatment: Inadequate degreasing, or a chromate conversion coating that is uneven, too thin, or too thick.
Insufficient rinsing: Residual acidic or alkaline solutions or salts remain on the surface.
Poor workpiece grounding: Poor electrical conductivity of the hanging fixtures results in weak powder attraction.
Insufficient curing: The baking temperature is too low or the curing time is too short, preventing the resin from crosslinking sufficiently.
Incompatibility between the powder and substrate: An inappropriate coating system has been selected.
Solutions:
Strictly control the concentration, temperature, and treatment time of pretreatment bath solutions, and conduct regular testing.
Extend the deionized water rinsing time to ensure that the conductivity meets requirements.
Clean fixture hooks regularly to ensure that the grounding resistance meets requirements.
Calibrate the curing oven using an oven temperature profiler to ensure that the actual workpiece temperature reaches the required process temperature.
Select a compatible powder coating system according to the service environment.
2. Cratering
Problem symptoms:
Small circular pits appear on the coating surface, with raised edges and depressed centers, resembling fisheyes or volcano craters.
Possible causes:
Oil contamination: Oil in compressed air, oil contamination after pretreatment, or oil dripping from the curing oven.
Powder incompatibility: Mixing powders from different manufacturers or different coating systems.
Water and oil in compressed air: The oil-water separator has failed.
Contamination in the spray booth: Dust or oil mist is suspended in the air.
Solutions:
Inspect and maintain the compressed air oil-water separator to ensure a clean air supply.
Thoroughly clean the spray booth, curing oven, and chain oil collection trays.
Thoroughly clean the powder supply system when changing colors to prevent powder mixing.
Sieve recovered powder before using it separately, without mixing it with other types of powder.
3. Orange Peel
Problem symptoms:
The coating surface has an uneven texture resembling orange peel, with reduced gloss and an irregular appearance.
Possible causes:
Insufficient leveling: Curing occurs too quickly, leaving insufficient time for the powder to level.
Incorrect film thickness: The coating is applied too thinly or too thickly.
Moisture absorption or improper particle size distribution: The powder has absorbed moisture or has an unsuitable particle size distribution.
Incorrect spraying distance: The spray gun is too close to or too far from the workpiece.
Low curing temperature: The curing temperature is too low.
Solutions:
Adjust the spray gun distance to 15–25 cm and control the film thickness within 60–120 μm.
Confirm that the powder has not absorbed moisture or expired, and maintain good fluidization.
Check the curing curve with the supplier to ensure that the process remains within the recommended leveling window.
Increase the curing temperature appropriately or extend the curing time.
4. Pinholes
Problem symptoms:
Numerous tiny pin-shaped holes appear on the coating surface, affecting its appearance and protective performance.
Possible causes:
Substrate outgassing: Air or moisture inside the aluminum profiles escapes during baking.
Moisture absorption by the powder: The powder absorbs moisture from the air.
Insufficient film thickness: The coating cannot cover minor substrate defects.
Pretreatment residues: Oil or moisture remains on the surface because the workpiece has not dried completely.
Solutions:
Preheat substrates prone to outgassing so that gases can escape in advance.
Keep the spraying and storage environments dry, and use the powder as soon as possible after opening the package.
Increase the film thickness appropriately to ensure complete coverage.
Ensure that the workpieces are thoroughly dried after pretreatment.
5. Pitting / Particles
Problem symptoms:
Raised particulate contaminants adhere to the coating surface, making it feel rough and affecting its appearance.
Possible causes:
Substrate defects: The aluminum profile surface has burrs, inclusions, or deep grooves.
Environmental contamination: Suspended dust is present in the spray booth or curing oven.
Debris from hanging fixtures: Cured coating fragments fall off the fixtures.
Powder impurities: Caked powder or other impurities are mixed into the powder.
Solutions:
For profiles with poor incoming surface quality, add sandblasting or alkaline etching processes.
Clean the spray booth, curing oven, and hanging fixtures regularly.
Sieve the powder through an 80-mesh screen before use.
Keep the workshop clean and control dust.
